Put studs in the cylinder,. Loctite the studs, no gasker, Ultra Copper, lock washers and Loctite on the nuts, safety wire the nuts...Might just work...
Slimline uses a 1/8 steel plate across the studs under the nuts to spread the load, might help, can't hurt....

If it is the standard 1/2" wide white tape found at the local big box, it is most likely PTFE Thread Seal Tape Mil Spec T-27730A. In other words Teflon Tape which has a high melting point (about 500° +). How he is getting it to stay on those small machine threads is the question, works great on tapered pipe thread though.

I tried an aluminum plate across the muffler screws to spread the load and reduce the muffler deformation. That didn't work either.

When I recieved my engine, there was nothing in the box but the engine, stand offs and ignition. No template. In fact the spinner I ordered still isn't here. The order date was Oct 10 order number 1275. Just the prop came Oct 21. Nov 4 was the arival of the engine, the chicken stick, stand offs, drilling fixture and the ignition. Not one piece of paper, billing instructions etc. Sometime in Nov, I emailed asking about the spinner. I got an answer From Jenn saying we missed it, it should have been in with the prop, I'll send it today. Dec 5 still no spinner.
On Positve side: I printed the instructions on the web site. It was very easy to measure the 3 mounting holes and do a calculation. I drilled the fire wall and hit dead center in the cowl of a 71" AJ Slick. The unit started so quick, it startled me went it fired and has run well since. I only have about a gallon through it and it has no trouble pulling the Slick around. It is an on going wait for the final part and I'm not one that is good a waiting. The weather has been bad and flying season is over. It flys good without the spinner and its hard to notice it's not there on a low pass. I like the engine alot, but there are some issues.

Granted paper can expand and contract. Granted printers will be off a small amount. But pdf have been used for years to share blueprints of model aircraft with each other. Paper blueprints have been traditionally used to build our models, very few build on mylar. The font does suck but the printed pdf file makes an adequate template.

Like I said; some people don't care, others do. I do. Also, some people have never built anything from a print, they have only built things from a kit, so they don't know that there will be errors when measuring from a paper print. Just pointing it out because if I didn't someone would complain that I didn't.
I really don't see the issue with pointing it out.

First I've never heard of nylon plumber's tape. Second, nylon and most any other thermoplastic would melt at the exhaust temp the engine produces. Teflon does not

When you print a pdf you must check the box for "page scaling off" or else the drawing will come out slightly larger than the original.
Maybe you know this and maybe you did it. Just mentioning in case you didn't.

I haven't removed the muffler on my Syssa. Are there no spacers built into the muffler to prevent crushing and loosening? If not I could understand how the mufflers come loose no matter how they are attached. Two simple aluminum spacers fit to the inside of the muffler which the mounting bolts pass thru would cure the problem of loose mufflers. No gasket, just a tiny amount of Ultra Copper ob the mating surface, lube the threads with oil and torque to bolt specs with your Tork-it $100.00 inch-pound wrench.

An optional bracket that mounts using the rear cylinder base bolts (or mounting bolts) and fastens to the top (as shown in pic.) of the exhaust? That would stabilize the muffler a ton, and remove the potential for the muffler to rock on the exhaust port...

IMHO - No to the bracket, yes to more contact surface. And more is needed to fix the problem.
I think most of the problem is due to the muffler and engine getting out of sync in the axis of the crankshaft. I think there is a harmonic oscillation between the two parts at around 4K to 5K RPM. The long mounting bolts, few number of threads in the cylinder, small contact surface, and high center of mass of the muffler make it easy for the twisting motion to loosen the screws. Think of the muffler as acting almost like a wrench.
