ive had that happen to me before....i got some long 6-32 bolts....dremeled a bit off muffler to accommodate for some nylon lock nuts...worked well...

so you mean the muffler threads are stripped out of the muffler...or the socket heads are stripped?

Thanks for the link.....but the problem is how do I remove them safely without damaging the engine? They are on there tight..........which is probably the reason they are stripped out....

What I have used are called "screw out" by craftsman/sears. There may be an easy out type that is made the same way. They are very sharp and they turn to the left (CCW). the smallest really digs in and will normally bring the messed up screw right out.

You will need to use a very sharp drill bit to cut down (carefully) through the center of the socket head. When you have cut deep enough, the head will pop off.

These screws have a shank of only 3mm, easier and safer to just take the head right off.

Or - clean up the socket heads and a fitting Allen wrench. Put a dab of CA into the socket head bolt, insert the Allen wrench, then give it a squirt of CA accelerator. Voila! You can now remove the muffler bolts. Yes, I've done this one. It's not just theory. It works.

Get a dremel tool with a fiberglass cut-off wheel. Cut a slot into the head. Now you can use a straight-slot screwdriver to remove them

I have tried most of the suggestions thats been mentioned here myself and all have worked to a extent with good to poor results. One option that I didn't see mentioned though was to take a dremal with a cut off blade and actually cut slots in the head of the screws so a flat bladed screwdriver can be used to remove the bolts. As a rule thats what I try to do first and if that fails I then proceed to drilling the heads off. The secret there is to make sure you use a drill bit thats just fits inside the hex W/O touching it, the inside of the bolt is easily drilled out with a good quality drill bit. Hint once you have one removed a person should be able to just turn the muffler by hand to loosen the other one and be able to remove it.

That's all fine and dandy but, there is not much room there on a 40 size case to use a abrasive wheel without scarring the case. As a full scale aircraft mech, I fix others screwed up fasteners all the time [8D]. Drilling out fasteners takes some care and a steady hand, but in the end you will have no tool marks left behind.

If you can heat the muffler thread area with a propane or butane torch while loosening it will greatly increase your odds of success.
