I red a nice article on making canopy mold out of ply, cement and finishing with plaster to final shape. BUT it doesn't say how to shape the plaster to final shape.... What is the BEST method for sculpting plaster to a final shape and a smooth finish??

Many moons ago in high school, I had to make a sculpture from a chunk of plaster. We were given files, sand paper, knives, and chisels to work the plaster. The files and sand paper would load up "RIGHT NOW". The knives and chisels would be totally dull in about 5 seconds flat. In the yrs since high school, I've done many crafty projects and experienced many job specific tools for shaping various materials. For shaping plaster I would suggest auto body working files, which look like cheese graters, and dry wall sandpaper.

Instead of plaster you might consider using dry wall joint compound, which is much easier to work with.

Why not try using auto body filler, Bondo, instead of plaster?
It dries quicker and can be sanded easily. Repairs easier as well.

D, am not sure auto body filler will stand up to the heat of thermoforming...
did you try?

The autobody "cheese graters" are known as Surform Files and come in a variety of lengths and contours. They are good for roughing in shapes, then final with sanding.
