I am thinking about tring 2 part urethane foam for making a plug. I understand the stuff expands tremendously.does anyone know any good brands from the hardware store that I can try out on some samples?

I've used several brands of this foam, and never cared too much about it's specific properties, since it was for plugs only (that I intended to glass) and not for flying parts. I would buy it from a composite supplier, rather than a hardware store, simply because they probably have more information to give you on it's properties.

Knowing how much it will expand is helpful, and also be aware that it gets pretty hot when curing. I made a HUGE plug for my Piaggio "Avanti" P180 using it, and it save me a lot of time. The article is here:

Good luck!

I saw this site, any recommendations?

They sell only in fairly large quantities, but I think that the hardware store stuff might not be consistent and always available.

I don't have a favorite brand. The last foam I used came from Fibreglast Inc., at http://www.fibreglast.com

Tap Plastics sells x40, and they have pint kits.
