just curious... has anyone thought about or tried to drop an M1 cell into a lathe and carve down it's shell to save some weight?

I doubt the wall thickness is sufficient to save much weight. Cutting it in half will save how much?

Interesting... is it a myth that the case is the cause of all the extra weight in li-ion verses li-polymer? Is there something in the cells that make them heavier than lipos?

You are talking Li-ion vs LiPo, yes the cylindrical can contributes more weight on the Li-Ion than the Mylar plastic envelope does on the LiPos. But the A123 (Lithium-Iron Phosphate) are a different animal and cannot be compared with the same standards. There is nothing else to compare it to at this time.

Red has the right info here. Our chemistry is what makes the cell heavier; the aluminum canister contributes very little to the higher energy density of the cell. I would look in another direction to shed some weight on your plane, shaving the cells will get you very very little, not to mention the risk of destroying the cell is pretty darn high.
