I tried to fold a full sheet of 4 mm coro across the grain after scoring it with a philips screw driver. I made a folder to hold my plans with it which worked out well in the end. Also this was practice for making a one piece 4mm wing in the future. It was very difficult to get it to fold exactly where I wanted it to. If anyone has any tips about how I can score across the grain to get a nice rounded leading edge fold for making a wing with 4mm I'd love to hear them. What I'd like to do is make a large wing in one pice with the coro going front to back. If this is possible it would be a nice looking symetrical airfoil and seems that it would be simple. Maybe I have this all screwed up and I should fold it lenghtwise?

4mm is tough to fold against the grain. There is nothing wrong with folding a 4mm wing along the flutes. It makes it a whole lot easier to cut in ailerons. A lot of plans call for 4mm to be folded along the flutes. See the Gnat, SPA3D, Defender, etc... It is possible to fold it across the flutes, but it takes a series of closely spaced creases to get a radius.

You would need to make multiple scores 1/4 inch apart using a router. Other than a router, the window screen insertion tool is best.

I use a table saw to put a groove in the coro. Do several test pieces to get the height right and use a push block (like a piece of scrap 2x4) to make sure the coro stays flat over the saw blade. I've also used a dremel tool with the little router attachment. This method is easier and safer I think. Use a yard stick taped in place as a guide. You want to cut through 80% or so deep so you cut most of the flutes put but do not damage the outer skin of the coro. Chris

i use a laminate trimmer type router with a 1/4" round end bit. you also need to make a jig to hold the bent egde. using the jig, any airfoil can be made, look at the jig on the coro star 60 build. it works great

Chevy, Lots of great suggestions! I'm terrible at scoring and folding 4mil, but there are a couple of things you can try if you don't have the saw or router. 1. Use one of the metal or plastic rollers that you use to install window screen into the frame, and make the scores 1/4" apart. Try three or four scores on a piece of coro to see which works best for you. 2. You can make the scoring process even easier if you preheat the coro with a heat gun (or your wife's hair dryer - but I didn't say that!) and then make your scores. Just make sure you don't push too hard when you score it, and bend it to shape and let it cool. Let us know what works! SPAD skies, DL
