For fun, I made a boom out of Filament Wound Epoxy Tubing...."lightweight, strong, and rigid". I bought it while browsing for mold making supplies at Tap Plastics. I believe they are west coast but through the link you can buy online. They carry CF, Lexan, Filament Wound Epoxy and colored acrylic tubes. All sorts of O.D.'s. I just happened to grab a tube that was almost exactly the O.D. I needed. A tiny bit larger .317 instead of .315 but not a problem when we are talking about micro-mm's (see pic of o.d. measurement).

1. I started my project by cutting the tube to 317 mm(stock length). If you use the Epoxy tubing like I did, be careful on all cuts and drilling, for the tube seems to fray a little bit. I frayed the crap out of my first one, but it is still in use after I cleaned out the frayings. **I guess if you were going to experiment with different length drive belts, you could cut to fit which ever belt you wanted to try. You could even do a boom extend to get larger main blades this way and still be able to use your old tail box.**

2. Using an old boom for reference(old and twisted to heck!)I then just matched the mounting holes for the tail boom(measuring from the bottom of the old boom to get the correct distance up the boom), marked one hole location, and drilled through both sides(very slow and carefully, as to not fray the tube) I was drilling perfectly down at a 90 degree angle to match perfectly.

3. I then mounted the tail box to my new boom and inserted the boom into the frame. I just eye-balled the tail box w/rotors attached to make sure it was level and to my liking(probably a more scientific way to do this but i figured my degree in rocket science was not needed).

4. I then simply marked the new boom (on the left side and exactly in the center) to cut the slot that will "catch" the boom and keep it from twisting.

5. I then Pulled out the new boom and cut the notch(using the old boom as reference once again) to the proper depth with a mini-hacksaw(many other ways to make this cut?). The cut was not wide enough at first so I just used a hobby-knife(box cutter, really) to carve the slot a tad bit wider.

6. Make sure boom slides in and catches the holding nub inside left frame half. If it does, reassemble everything like you would a new cruddy aluminum boom! NOTE: you may have to carve or drill the Horizontal/Vertical stabilizer mounts a tad bit wider so they slide on new boom easier.

I have had a few boom strikes with this new boom. For some reason I tweak the blades sideways and cut power at the precise(wrong) moment to make this happen on landings?? (another story) But so far, I do not have any visible damage to the boom(or blades) thus far..

I suppose you could use any tube you wish as long as the O.D. is correct...If it's not, you can just mod some more!!!!
