I'd check to make sure your pinion and spur gear are meshing correctly before blaming the plastic spur gear. I've had far more powerful engines than the one you speak of with plastic spear gears and have never had an issue like that.

I've tried many different ways of putting the gear back on.

This is what you need to do. Take out the engine mount screws and put some loctite on them and screw them almost all the way on. Then take a sheet of paper and fold it in half and put it between the spur gear and bell gear and press it together tight. Then tighten down the screws on the engine mount. Then take a unfolded sheet of paper and put it between the gears. It should put deep creases in teh paper but not rip it. Let the loctite dry and you are ready to run...

Well here is something to think about. If your metal spur gear and sometihng dose start to strip it will strip out the metal bell gear which will cost more then the plastic spur. If the plastic spur is workign just get a few extra and keep them on heand. It wil be cheaper then buying a metal one and replacing the bell crank when stuff dose happen and it strips... Just a thought
