I'm a first time Hitec user.  They were suggested by a reputable dealer and I was told they were just as good as the JR's I called to order.  Well I hope this is just a 1 in a million fluke because the ground wire is damaged from the inside.  Here's the background:
I fly mostly warbirds, wanted a large gas but didn't know anything about them.  I got a DA50 but didn't want to just put it in a plane that took a year or more to complete so I found a Yak for $300.  I called to order everything I need August of '07, Hitec servos included, and assembled the plane.  The ailerons required an inboard and outboard servo but an IMAC buddy told me they would bind and would loan me his servo machine but they were split off of a Y-harness.  The outboard had a shorter wire so the inboard (the one that failed) has no tension.  I didn't want to take everything back apart and since I don't do aerobatics or 3D I just removed the outboard servo linkage letting it turn freely in the slip stream.

Since I'm not into that kind of flying the plane has around 20 flights (that first 5 gallons of fuel is still just under half full and the engine is still gurgling rich...I might need to throw it out LOL).  This year I get it out for the first flight in almost a 9 months since the last flight and everything comes up and I'm checking through everything and after a minute the aileron goes limp.  I checked all of the connections and when I turned it back on it was fine.  I took it to the field a couple of days later and watched the aileron.  It was fine.  Then just before I throttled up to take off I noticed it had gone limp again.  I took it home, took the servos out and all of the wiring and found that the black ground wire just as it goes into the servo was the problem.  When I pushed in on it, it worked fine but when you release it the servo stopped working and you could hear electricity sparking noises as you moved the wire.  As you can tell in the photos there is no damage to the wire so it has to be internally.  I moved it closer to the servo and couldn't duplicate the problem so I'm sure it's a couple mm outside the rubber boot.

I'm going to send it in for repair but I'm ready to buy the servos for the warbird and I'm wondering if anyone else has had this issue.

So far so good with all the Hitec servos I've ever used. They have been great.

That seems to be the consensous with other users too.   

I know I'm out of warranty but just curious to see if they will say, 'hm, that's odd, we'll fix it', or if I'm going to have to pay for it.  If I do have to pay for the repair I would rather have not wasted the money on the sending it in as I could have repaired it myself.

The package was sent out Friday so we'll see what happens...time is mean LOL!

Sorry for the problems. That is an odd problem, most likely we will take care of it under warranty.

I have not received any PM's lately so perhaps there is a problem with it because I always reply to PM's within a few days at the most.

It came back today, wow, that was quick.
People ask me why I use certain brands, like DA, when there are other cheaper brands but the one thing I come back to is service. Hitec has definitely won me over there. I did not expect the servo to be replaced but honestly it did determine rather I used them again. I'm not patronizing them by saying I will always choose them but it will remain an equal option when I know they're behind me and their product. Thanks to Hitec for standing behind their product.
I am still curious as to why it happened but in talking to all my buddies (a lot of professional RC pilots) it's a very rare case.
