Gluing brass or cooper exhaust extensions
Is it possible to glue a brass or cooper exhaust extension to an aluminum muffler/silencer to clear the cowl; I have a RCV 91CD 4 Stroke; the claim is that these engines put out a lot more heat then traditional 4 Strokes and that the Silicone exhaust extensions will burn/melt off; I will have to use metal tubing for an extension and I don't want to restrict the exhaust flow with rivets or screws, what glue will work, your suggestions are appreciated.

High temp. silicone tubing should still work.
I'd keep the extention down to a bare minimun of length. If you go with brass/alum. (copper gives off poison fumes at hight temps., so don't use that) for the extention, use "High Temp." JB Weld, or a screw or two, since they aren't going to cause that much of a restriction (the extention will cause far more) if it melts the silicone, or High Temp JB Weld, you got a problem.

JB Weld has a temperature limit or 600 degrees F. Someone with a pyrometer might know the temperature at various locations down the pipe.

In a RCV forum; I was reading that other users of this engine stated that the Silicone melted? I might try one and see for myself; the extension I'm needing is about 1 to 1.5" max, and the ID of the extension tube will actually be bigger than the ID of the muffler outlet, what's your feeling on this idea, Thanks.

Another way is to find a pipe the right size to fit over the muffler. Split it at the end with a mini hacksaw with two cuts so you have 4 slots. Clamp it on with a mini screw clamp, and your good to go. Done this many times with gassers and glow.

Tell me something; if the diameter of the extension is slightly bigger, then this method will work as well I would think?

The closer the fit the better. might be able to take some pop can aluminum. Wrap it around the muffler till the pipe fits snug, then clamp it.

I have the RCV120, and I can tell you this thing runs hotter than any conventional 4-stroke! A silicone exhaust extension will not last one tank. JB weld won't last either. In fact, the silicone fuel tubing from the muffler pressure tap doesn't last long either. I'm trying neoprene for the pressure tap now, and it still gets hard and brittle after about five runs. All of the above happened on my engine test stand, with a baffle directing cooling air over the fins as recommended in the instructions, running the mixture rich for break-in.
Mac's Products makes a nice aluminum exhaust deflector that is held on with a hose clamp, for about 5 bucks. I've used them on all my 4-strokes and they are far superior to anything else out there. Tower sells them.
