I agree Forstner Bits are the best, and give a nice clean hole,, I used some ooold thin blade hole saws and then cleaned them up with a dremal drum sander.
Just a reminder on lite ply leave at least 1 1/2 times the ply thicknes for the dim from the edge of your material to the hole edge, on AC grade ply you can go to 1 to 1

After years of egg shaped lighting holes I just picked up a set of forstner bits and am amazed at how simple it realy is.
Another question: Has anyone used or have thought about using the OS GT55 in this beast?

I don't chime in on this thread very often but wanted to show all of you something. I am a member of the Corsair Brotherhood #3 and love these wonderful Corsairs. I first joined when I started building my first TFGEGS Corsair a few years ago. I sold that one and bought another one and have the fuse and wing built but got sidetracted by my stupid Texas mentality that bigger is better so here is what Ive done. I have benn building an eleven foot wingspan blown up Ziroli F4U-5N highly modified Corsair. It will have a 400 Moki in it for power. I am still going to finish my TF Corsair too!!!

The GT-55 is a nice looking engine and is priced similar to the DA-50. I've put the OS specs below as well as those for the DA so we can look at them. If I were going to spend that kind of money I'd buy the DA as it has proven power and reliability. The DA is machined aluminum rather than being cast aluminum like the GT-55. I just have this feeling that the GT-55 would have a fracture on one of the mounting lugs due to possible inclusions in the castings. The DA is a nice package if you want that kind of engine.
The real issue is that you are building a Corsair; an aircraft that will need a lot of weight in the nose in order to balance it. Most guys figure, rather than using lead, they can use a cheaper & heavier engine getting two plusses for the price of one. This is why the Zenoah G-62 is so popular. It's plentiful, easy to get parts, easy to rebuild and its cheap!
If you want more power and more wow factor then look at the Zenoah GT-80 twin. It fits and it is smooth. It is 80 cc vs. 55 cc and the price is close to the OS GT-55.

I picked up a GT-445 (earlier version of the GT-80) last year for less than $400 and thought about using it in one of my Byron's Corsairs (Same size as the TFGS Corsair) and I found the plug wires would interfere with the cowl and either force me to cut holes or try to find a shorter plug/wire solution. I ended up selling the engine and bought a G-62.

Another option that I thought of for this plane: Evolution 58cc Its heavy and has way more power than a DA 50 but cost$. You can find them used sometimes from guys who buy them for 3D and find there plane wont balance or is a tank. I think the DA50 out pulls the Zenoha62 BTW. So what if you have to add lead, the plane will wieght nearly the same in the end.
Couple more facts: for the Zenoha- consider the mounts and the $60 spring starter and the bell housing thing that covers the spring starter and the switch ect. the Zenoha costs add up
We have to cut the cowl for the plug with the zenoha also
I am building aroung the Z62 but that is because I bought it before I saw the Evo58 run or new someone that squeezed an 80cc in this thing!
Kelly's build - ZDZ80 is also a excelant choice!

I've never owned one of the Evolution engines, but the ones I've seen around here seem to have issues. There's been a number of the 116's which just siezed up in mid air with bearing problems, the 58's seem to be giving the guys lots of issues with tuning, dead sticks and the like. Horizon has fixed 'em without issue as far as I know, but that and the ignition voltage requirements which IIRC is either a 6 cell NiCD/NiMH or an unregulated 2 cell Li-Ion/Li-Po would keep me away from those engines.
The G-62 would appear to be the engine of choice but I wouldn't want to run one of those unless it was converted to EI as the magneto setups are really harder to start and more prone to ignition noise/interference for the radios. Also, without EI and the accompanying spark advance curve they don't run as well. Some folks like that setup but I've been playing with GS gassers for too long now to consider going back to a magneto setup, JMHO.
As for the ZDZ-80RV, that's what I have for my Corsair but it looks like that project is going to get put on hold indefinitely. If anyone would like that option, the engine is older but NIB (no box acutally but it is new), has an inverted Pitts type muffler with a smoke tap and two ignition modules, the original Falkon branded one and a ZDZ branded one. I think the EI (electronic ignition) vs. magneto is a matter of personal preference. We have some 30-40 flyers around here using Zenoah G-62's with Mags and 72 Mhz as well as 2.4 Ghz radios with no problems. One of our biggest builders told me he prefers mags as they are so reliable and so easy to start. His comment was that an EI system has more parts to fail as well as a battery & connections to maintain. His experience was that EI systems have cost him airplanes (big ones) and that mags are safe & reliable.
I use a spring starter on my Q52 and it starts almost every time on the first release.
