I finished the cowl by reenforcing the joint with epoxy and cutting the ring at the seam. I then drilled the holes for the 4-40 screws (5 places each side) and mounted the t-nuts to the inside using a 1/2" square piece of 1/8" light ply. I spaced the holes about 1 5/8" apart starting 1" from the back of the cowl.

Next was to finish up the bottom of the fuse by adding 1/16" balsa between F1 and the landing gear mount. I added 3 balsa stringers to have something for the sheeting to glue to.

Next step was to measure the wing tube location for squareness and set the incidence of the wing and stab. I used a spare wing tube and measured the distance from tube to tube on each side. I will then mount the wings and check that the distance from the back centerline of the fuse to the wing tips is equal.

I then mounted the wing tube to the fuse and used 30 minute epoxy for the 1/8" lite ply wing tube doubler and the 3/8" square stock glued to the fuse sides. I also cut and sanded the six - 5/16" anti-rotation pins. Sand the end that will be inserted into the foam wing to a point. These will be glued into the wing and stab root.

Set the wing incedence to 0 degrees. Then temp. glue some balsa tabs to hold the wing in place while you drill for the 5/16" dia. anti-rotation pins. I used a sharpened brass tube and drilled from the opposite side into the wing root. You can see the brass tube drilling through from the opposite side of the fuse in the middle photo. Install the dowl with about 5/8" lengh exposed.

I started the front hatch construction. It takes a large piece of foam to hot wire cut this out. I used pink foam 1" sheets laminated together with 3m 77 spray to form a 5" thick x 12" wide x 36" long piece. The hatch was cored out to reduce weight. I also constructed the hatch base from 1/16" balso sheet edge glued together. Make sure the grain goes in the direction across the fuse.

I am currently trying to get canopies made for the Hurley Extra. I have one airframe flying and two more ply kits cut out awaiting build. I located the original canopy plug that Aeroglass had made for Mike Hurley and it is currently in the hands of a guy who says he can make the canopy. I am waiting to hear back from him. If he says the plug is good and he can produce the canopies, I will pass along the info here. All the fiberglass parts are still available from Aerofibertech(formerly Stans Fibertech) and Aeroglass(Mike Hurley's original supplier).

Once the hatch was cut out and glued to the 1/16" balsa base, it was sheeted with 1/16" balsa and cut for the flight deck. A razor saw works good for this. The sides were cut at a slight angle inward following the plans.

After fininsh sanding the front hatch I made a template to match the angle on the back of the hatch that I could use to cut out the front of the turtle deck. I used masking tape to lay down a smooth arc and then cut it with a razor saw. This allows the turtle deck and front hatch to match up.

Thanks for the e-mail. I used white foam for the wings and tail feathers. I used pink foam for the deck and front hatch because... I ran out of white foam. I cored them out so hopefully it won't be too heavy. You are right though, the pink foam is a lot heavier. However, I like the way it sands down smoothinstead of tearing out like white foam.
How is your extra 200 coming along?

While the link is showing foam rib contruction, the process is the same. Basically cut out the part, cut the edges to allow space for the trailing and leading edge, install and fit hinges.

I had a little time between flying over the 4th to work on the Hurley extra. I worked on the vert. stab and rudder. I added the leading and trailing edge and cut the rudder from the vert. stab. First, I layed out the cut line from the plans and than used my jig saw and the bottom foam shuck to keep the rudder square and parallel to the tabe surface while cutting it out.

I then prepared the fuse to accept the fin. I used a laser line to check and set the center line for the stab (side to side). When I mount the vert. stab., I will have to check to make sure that the distance from the top of the stab to the tip of each horz. stab is equal. Here are some photos of the tail before the stab was mounted.

Next up was to sheet the turtle deck and finish the fillets around the vert. stab. I used Gorilla white glue for this . It really works good with the pink foam and 1/16" thk balsa. I used the template drawn on the plan to cut out the center of the fillet. Lightly tack glue the tracing of the fillet cut out on to the top of the fillet and cut it out with a band saw. Then sand it to fit and glue and clamp in place. Now onto finishing the rudder control surface, then wing and elev. control surfaces![8D]

The turtledeck to fin is the one area I hate doing in every build. Did you glue the sheeting on the core before gluing or glue the sheeting onto the core after is was glued onto the fuselage?
