Aluminium will be less useful as a roll cage than the original plastic one. It's not very flexible.

You basically have two options for roll cages, either allow a lot of spring and flex so that it retains shape, or allow none. The best materials respectively to provide these properties are plastic and steel. Aluminium will be lighter, of course, but that's irrelevant since it won't fulfil it's primary function. Try Titanium, if you can afford it, that would be cool, but still not as strong as steel.

Crommolly or DOM steel tubing is the best. Thicker will but more expensive.

thats exactly why I dont want to pay $100+ for their roll cage..I'd rather make my own and if it bends, then its my fault.

I may look into some 4130 chromoly steel, I think titanium is a little out of my reach...

Neither. Plastic works best. Look at all the buggies and truck and you'll notice all are plasic with aluminum braces. A friend made me a partial roll cage with a steel tube and after a heavy crash it ws already out of whack. Not worth the time. You need the flex in plastic. You can always try carbon fibre rods!

Plastic is the way to go for usability, tough and cheap to replace. I'd only consider metal ones for bling factor.
