Flybug - it will be a long process, probably won't be finished for quite some time. And you are right, it cant look <much> worse than that 2x4!
Tim - I managed to carve and file a lot of it, after hogging it down with a rasp. Still a lot of sanding though
CP - Yup, thats a hatch line. The plug is two halves, plus a hatch. The wood glued together with brown paper sandwiched in between. When it comes time to break the plug apart, you simply wedge something in between the layers, and it pops apart with very little effort. It is something my uncle showed me, he makes many patterns for sand casting this way.
