Default Stripped muffler hole

OK so my new motor arrived, gummed up pretty bad and missing a few bolts. (I got exactly what was shown in the picture so not the sellers fault here)

I clean it up and assemble it, after a visit to the hardware store for a couple 4-40 x 1 1/2" bolts for the muffler, an O ring and some set screws for the carb. I get her assembled and discover that the rear muffler bolt will not tighten (Yes I carefully matched the thread s when I bought the new screws). I bought on E-bay, and I'm not willing to return the whole thing over this, so assuming the seller cant help me how can I fix this?

Oh, just so you know its K&B .61 Ringed with what appears to be a Perry style carb. (Whatever that means) I have an .46 Evolutions muffler, but lost the bolts LOL! Would that fit it??

Can the muffler and engine accommodate a slightly larger bolt? If so, get a 6-32 tap & appropriate drill from the hardware store or hobby shop & re-thread the hole for larger screws.

Some engines have the muffler holes lined up to pinch the liner if you go too deep, so beware of distorting it.

or can you drill all the way through and use a longer screw with a locknut?

I have the same problem with one of my engines but with both bolts not tightening, all they do is slip into the holes. I simply hold them in place with hex nuts with threadlock..

Redrill and tap for 6-32. Have done many times on KB\HB mufflers.

A muffler designed for a 46 engine will probably not work well on a 61 engine.

If there is enough meat left for enlarging the hole I'd consider a heli-coil repair. Clarence Lee is an expert on these engines and runs a repair/mod service. See if you can contact him. Would that be an M4 x .7 or M4 x .75 tap?
