Output shaft on 8611
Danny, I have a brand new 8611 which the spline shaft is obviously oversize. I have tried two different metal arms and neither can be coached on the shaft. I have twisted the heads off of two phillips screws. Next I tried the appropriate size socket head. I could tell the threads were about to go so I backed off. It is very obvious the shaft is oversize as you can see the stock nylon horns bulge at the base as they also have to be forced on. This was to be a rudder servo which really needs a 3" metal arm. Any suggestions.

It may be an undersized arm, or incorrect arm, it is difficult to know without trying various arms and various servos. A metal arm on a metal output gear should be a tight fit, and it should require pulling the arm down on the servo with the servo screw in most cases for a proper fit.
