cutting .040 aluminum?
I want to design and build landing gear for a park flyer out of .040 aluminum. Does anyone know where to buy .040 aluminum? What do I use to cut it? What type of drill bit should I use to make lightening holes? Is there a certain type of sand paper I should use to smooth out the edges? Any input would be helpful.

How much are you looking for ?
You can cut .040 with good tin snips..then file the edges smooth...
As for lighning holes..the best thing to use is a step drill..ie. Unibit.. they will make beautiful round holes..not the typical triangle holes from a standard bit.

If .032 thickness will work you can get 4x10 sheets from Tower

They also sell .064 thickness in 4x10 and 6x12 sizes.
For sanding, if filing the edges doesn't give the finish you want, you'll need to get a 'wet or dry' aluminum oxide paper. The most common brand around here is 3M and you can get it at Walmart, Lowe's, Home Depot, Auto Zone, and many other places.
