When you say you've replaced the contacts, you're talking about the connectors, right?

...and you're talking about the batteries 'clicking' not the charger, right?

Does it do this with all your batteries, or just one pack?

There might be a shorted cell in one pack. Until you figure it out, you should definitely put the battery pack(s) in question in a metal or glass dish while charging. If something shorts out, it could start a fire and burn your house down if it happens when you're not watching.

Oh, also, are you using the transluscent white (Molex) connectors or something else?

If you are talking about this occuring AT the connectors, it is most likely due to an inrush current, there is something accepting charge quickly on the charger side, such as a capacitor, causing a brief sparkover to form. My mamba monster speed control produces visible sparkover when I plug in a battery. As long as it charges fine, I think you are ok. Show it to someone with electrical savvy if you are worried, such as your lhs.
