I have'nt done mine yet, but I think tattoo was using the cutoff wheels that are reinforced by Dremell. Drill holes in each of the four corners, then make the long cuts. By that tine, your wheel should be worn down enough to make the short cuts. Finish by deburring.

I DID MINE WITH THE CUT-OFF WHEELS AND THEY WEAR OUT QUICK! I USED THE STANDARD CUT OFF WHEELS AND I WENT THROUGH ABOUT 5-6 PER SERVO HOLE, BUT IT GOES QUICK. NOTHING REALLY LIKES TO CUT ALUMINUM!

Take a small drill bit and drill a bunch of holes on your cutout outline - make the holes as close together as possible - then use your dremel. After drilling the outline the dremel work is a snap and you won't use up several cut off wheels!

I used a router and a flush panel bit. It is a ball bearing guided bit that will guide itself on the edges and i then freehanded the opening. Perfect servo openings !!!!

A tool called a pin router, looks like a drill bit without as much twist, I think Dremel sells them . You drill a 1/8 hole and use your dremel on high speed and follow the line, makes lotsa chips!!!

Remember, you can hacksaw the cuts ACROSS the tube. Then you just have to connect them with the dremel. Use the large fiberglass reinforced wheels. They work SOOO much better, last longer, and don't shatter when your hand twitches the wrong way.
Also, I just zip tied the elevator/rudder servos. Made it much easier to adjust CG, and they are holding rock solid. I've done a lot of tunneling, and so far, it's just broken props, the occasional flying fuel tank, and rebending my landing gear.
