If they're bad, observe on a safe surface at a distance for ~ 30 minutes, discharge and toss - no special handling required AFAIK.
Your safety officer should follow-up with who's discarding them...

40A vs 60A ESC should make little difference other than additional weight, but 60A will give a bigger margin of safety if you play on flying it on the edge.

I've never had and esc fail (from spikes, even with long leads) either, just wondering about the theory.
Not sure an electrolytic would provide "spike" attenuation once charged.

How large are these spikes? Thinking large ceramic or tantalum caps across the battery leads would limit them sufficiently enough
to eliminate damage. (?)

You're looking at some pretty big planes <g> if you want 10# empty (?). Batteries for that size will easily run another 2# - probably more. I fly a couple larger TopFlite models with outrunners on...

3V/cell is inviting disaster. LiPo batteries are generally void of any useful charge at 3.6V/cell. To promote battery longivity, most use the 80%
discharge rule which is about 3.75V per cell.

Your charge calc is correct. The 3.8v/cell limit is well advised but is closer to 30%.
4.20v = 100%
4.03v = 76%
3.86v = 52%
3.83v = 42%
3.79v = 30%
3.70v = 11%
3.6v = 0% (probably...

AR500 is rated 3.5-9.6v - perhaps a 2-cell Lipo to save weight. Size (ma) depends on current draw of servos and accessories if any.

All my mid-size planks use Turnigy Plush 80A esc w/bec - 300+...
