Yes that is the plug, here's a better photo, I ended up glassing and painting it to get a smooth surface, then the PETG would stick to the plug, after some research determined that the surface needed to be sanded with 220 grit and the canopy would release from the plug.
This plug is for a Bob Godfrey One Design from the early 90's, it is on longer available, it is quite heavy.

.......It sort of looks like a 3-D........I had had a similar problem using paint on the plug to get a smooth finish.......I used 2 coats of Aero-gloss sanding sealer to seal the wood plug and get a smooth surface .......thanks for the heater info, reasonable price also.

I have had success with both ways on Lexan, if you have enough material try a test....it is best to leave the protective film on until ready to install and then longer if possible......

.....They are miniature UV Led's that operate on 3 volts and you can light quite a few in a parallel circuit.........the bezels are of 5/8" OD thick wall alum tubing with the inner wall ground down to form a slight bevel.........

.............All the holes have been drilled in the panel for every nut, bolt. and screw........it took a while........shown is my UV back light display and some rough shots of what the whole panel will look like when finished.

Tried to vacuum form the poly carbonate sheet today, did have much luck, Need more heat or different procedure. Broke most to the equipment I used for PETG sheet, whole different ball game. What I did get pulled over the plug came out very nice and crystal clear. It was 80 degrees here today and I had 3000 watts running in the basement for most of the evening until I gave up. I left the mask on by the way.

..........Sorry to hear that, I have days like that when nothing seems to work out the way I planned and I end up wasting material and time......but I do learn from the failures........sort of had a day like that today .........was the poly carbonate an experiment?............if so, then why not just make it from the PETG sheet?
