RE: Hacksaw and Soldering Iron
That depends on how good you are at cutting it
This is 2.5mm thick aluminium cut and shaped with a basic hacksaw and a file and finally polished. I made it to allow me to mount a wing to the rear shock tower on my MGT. Dimensions are accurate to about .2mm...

RE: Hacksaw and Soldering Iron
snowbl!nd Nice saw work. The technique is to only rough it out with the saw, use files and sand paper to get the final dimensions that you want. I work as a machinist and the old school way to do it would be to cover the surface with a thin layer of dykem(paint) and then scribe the lines of the piece you want in the paint. Rough cut it with the hacksaw and then finish it with files. Measure the piece often while working to make sure that you are keeping it to tolerances. One thing to remember is that if you are making a piece that will see high stress a radius in the corners will be stronger than a sharp corner.
