How do I know when my 63 might need a rebuild/overhaul? How many gallons of fuel can I run through it before it is basically worn out?

Impossible to tell, really. If the engine has good compression, isn't making any funny noises like bearings falling apart, I would say just run it until it dies.
We've had many customers get 500 plus flights with virtually no maintainance other than setting the valves once in awhile.

When any model engine begins to lose it's seal, the top end power will be decreased, the ability to idle will decrease. It's pretty easy to tell by just turning the engine through the compression stroke while it's still warm from a flight. If it feels wimpy, it probably needs repair.
